Bus Conversions, Prevost and Marathon Repair

The short answer

A Prevost, MCI, or Van Hool conversion is a commercial motorcoach shell finished by a second-stage builder such as Marathon, Featherlite, or Liberty. Stainless monocoque structure, very large bay doors, and extremely high-value paint define what repair on these actually involves.

What we see on bus conversions, prevost and marathon

A converted motorcoach starts life as a passenger bus, and that origin governs the structure. A Prevost H3 or X3 shell is a stainless steel monocoque, a welded truss cage skinned in stainless and aluminum, designed to carry occupant loads and rollover forces across a 45 foot span. That is a genuinely different repair problem than a laminated RV wall. Damage to a body side loads truss members that run the length of the coach, and correcting it means working on rated structure with defined welding procedures rather than bonding a panel. It also means the coach can absorb an impact that would destroy a conventional motorhome and still show relatively modest exterior damage while carrying real deformation inside the cage.

The conversion side adds its own layer. Everything inside was installed by a second-stage builder to a specification that exists only in that builder records, with hydronic heating, hydraulic slide rooms, multiple inverters, and a wiring architecture that in many cases is documented only by the person who installed it. Under-floor bays on these coaches are huge and carry the mechanical plant, so a bay door frame that goes out of square is not just a cosmetic problem, it is access to the systems that make the coach livable. Bay door alignment on a converted coach is one of the more common jobs we take in.

Paint is where the money is. These coaches carry multi-stage paint and hand-airbrushed graphics worth more than most complete travel trailers, and the repair boundary is set by the finish rather than by the damage. A minor scuff on a body side frequently requires refinishing a full panel and blending into neighbors. Low desert storage in Palm Springs and Indio accelerates the problem, because UV shifts the aged finish away from the original formula and every match has to be made against the actual panel. We spray letdown cards and evaluate under multiple light sources before committing to a single production panel.

Truss and cage deformation behind modest exterior damage

A monocoque shell carries impact energy into structural members that run the length of the coach. Exterior sheet damage can look minor while cage members behind it are deformed, which is why these jobs get measured rather than assessed by eye.

Bay door frame racking and latch misalignment

Long bay openings carry mechanical equipment weight. Uneven jack cycling on a crowned site, or accumulated shell flex, twists the opening until compression latches will not pull the door tight, and the bay housing the plant starts taking water.

High-value paint damage where the boundary exceeds the impact

Hand-airbrushed graphics cannot be spot repaired or reordered as a decal. Even a small scrape requires recreating the graphic by hand, refinishing the full panel, and blending into adjacent panels, which is why paint dominates the estimate.

Rear cap and engine bay area heat and vibration damage

The rear of a converted coach sits above a large diesel with substantial thermal load and constant vibration. Fasteners loosen, panel edges fret, and finish on the engine access doors degrades faster than on the rest of the coach.

Aluminum skin panels fastened to stainless and steel structure corrode galvanically in marine air from Newport Beach to San Diego. It blooms under the paint at fastener lines and shows as a raised line long before anything perforates.

Frequently asked questions

Why does a small scrape on a converted coach cost so much to repair?

Because the paint sets the repair boundary. Hand-airbrushed graphics have to be recreated by hand and matched against a panel that has aged away from the original formula, then blended into adjacent panels so the transition is invisible. On a 45 foot coach that means large masked areas and multiple stages at $210 per hour plus $55 per paint hour in supplies.

Can you weld on a Prevost shell?

Yes. All structural welding is performed in shop by certified technicians to the correct procedure for the base metal, and we do not send structural work out. On a monocoque shell the sequence matters as much as the weld itself, because correcting one member while the adjacent ones are loaded locks stress into the cage. We measure, relieve, correct, then verify.

My bay doors will not latch properly. Is that serious?

It is worth addressing quickly. On a converted coach the bays carry the mechanical plant, so a bay that no longer seals puts water onto equipment rather than onto stored gear. We measure the opening for square, determine whether it is jack-related, load-related, or structural, correct the frame, then rehang the door against a new seal set.

Do you work with the second-stage converter systems?

Yes, including hydronic heating, inverter and battery banks, hydraulic slides, and shore power distribution. Documentation on these varies, so we frequently map what is installed before servicing it. Systems and electrical labor is $260 per hour, and diagnostic time is $285 per hour, refundable as a credit against an authorized repair.

How do carriers handle claims on a coach worth this much?

With significantly more scrutiny, particularly on paint and blend hours. We work direct with the major carriers, document the graphics complexity and match evidence photographically during the estimate, and submit a supplement after disassembly showing the actual structural extent. Insurance-billed work may be billed at carrier-negotiated rates that differ from our posted retail rates.
