What this work actually involves

A molded cap is a single large piece of laid-up fiberglass with a gelcoat surface, and it is the part of a coach most likely to take an impact. It is also the part most likely to be repaired badly. A cosmetic fill over a crack that has propagated through the laminate will telegraph back through the paint within a season, usually during the first real heat cycle in July.

Doing it right means grinding the crack out to a taper on both sides of the laminate where access allows, laying up new glass in the correct schedule, fairing it, and then refinishing. On a cap with a graphics scheme, it also means reproducing that scheme, which is frequently a custom paint job rather than a decal because the original decal is no longer available.

Resin selection is not a detail either. Most production caps are laid up in polyester over a chopped strand and mat schedule, and while polyester bonds well to itself it has poor secondary adhesion to a surface loaded with years of wax and migrated mold release. We solvent wash the ground area, abrade it, then wash it again before any resin touches it. On thin sections, and on any cap that flexes in service such as a cab-over bunk, we step the structural plies up to vinyl ester or epoxy, because those tolerate repeated flex cycling on freeway expansion joints far better than a straight polyester layup will.

Whether to repair or replace comes down to how much of the cap is compromised and whether the mounting structure behind it took the hit. We give you both numbers before you decide.

How we do it, step by step

    Assessment and mapping

    Full crack mapping including hairlines that are only visible at an angle, plus a check for laminate separation around the visible damage.

    Backing structure check

    We look behind the cap for damage to the mounting structure. Repairing a cap that is bolted to a bent backer means doing it twice.

  3. 03

    Grind out and taper

    Damage ground back to sound laminate with a proper taper, from both sides where access allows, so the repair carries load rather than sitting on top of it.

  4. 04

    Contamination removal

    Wax, sealant residue, and mold release that has migrated to the surface over years is solvent washed off before abrading and washed again afterward. Abrading a contaminated surface only drives the contamination deeper into the fibers, and nothing bonds to it after that.

    Layup

    New glass laid to the correct schedule and resin type for the original laminate, cured under controlled conditions.

  6. 06

    Fairing and gelcoat

    Faired to the original contour, which on a molded cap means matching a compound curve rather than a flat plane.

    Refinish and graphics

    Color matched, sprayed, blended into adjacent panels, and graphics reproduced where they cross the repair.

    Every light, vent, and penetration resealed, then water tested before delivery.

Why did my last fiberglass repair crack again?

Almost always because it was filled rather than laminated. Body filler over a crack has no tensile strength across the joint, so the first heat cycle or road flex opens it again along the same line. A correct repair grinds the damage out to a taper and lays in new glass so the repair carries load.

Can you match my RV graphics?

Yes. Most factory graphics schemes older than a few years are discontinued as decals, so we reproduce them in paint. That is more labor than a decal but it holds up far better in Southern California sun, and it is often the only option available.

Does insurance cover fiberglass cap damage?

Impact damage is generally covered under collision or comprehensive depending on how it happened. Gradual deterioration such as UV chalking or age-related crazing is generally not. We document the difference clearly, because a cap can have both and only one side of it is claimable.

Does the cap have to come off the vehicle to be repaired?

Most work is done with the cap in place. Removal is warranted when damage runs into the mounting flange, when the backing structure behind it needs attention, or when the crack requires access to the inside face for a two-sided taper. Taking one off means dealing with the windshield or rear window, marker lights, wiring, and the sealant bed at the sidewall joint, so it roughly doubles the labor. We make that call after mapping and explain which one your cap needs.

How does Southern California weather affect a molded cap?

Sun does most of it here. A dark graphics panel on a front cap parked in Palm Desert or Coachella reaches surface temperatures far above ambient, and the daily expansion and contraction cycle works any existing crack a little further open every day. Coastal units in Oceanside and Long Beach see less thermal swing, but the salt film holds moisture against exposed laminate edges. High desert owners in Hesperia and Lancaster deal with hail, which puts crushed impact points into a cap already made brittle by years of UV.
