Extended Cargo Vans Repair

The short answer

Extended cargo vans add two to three feet of rear overhang behind the axle for cubic capacity. That overhang drags on driveway crowns and dock approaches, amplifies rear door aperture flex, and makes tail swing damage routine. We repair the body, rear structure, and doors and reinstall cargo systems.

What we see on extended cargo vans

Everything that goes wrong on an extended van goes wrong because of what is behind the rear axle. A 170 extended Sprinter or a long wheelbase extended Transit carries a substantial cantilever back there, and the operator is loading it. That is a lever arm working against the rear body structure every time the van hits an expansion joint on the 91 or a dock ramp in Carson. The result over time is a rear aperture that opens, doors that no longer meet, and floor rails that develop cracks at the last crossmember rather than at the bumper.

The immediate damage is more obvious. The rear underside contacts on driveway crowns, steep loading dock approaches, and the transitions in and out of older commercial lots throughout the LA basin. Drivers who came off a standard wheelbase van do not have the breakover instinct yet, so we see the same story repeatedly, which is a torn rear valance, a crushed hitch receiver, and a scraped bumper on a unit that is four weeks into a new driver assignment. Tail swing is the other one. The rear corner travels a wider arc than the driver expects on a tight turn, and it finds fixed objects the mirrors already cleared.

When we repair one of these we look at the last two crossmembers and the floor rail terminations, not just the panel. A rear panel replaced onto a rail that has already cracked will chase itself. We do the structural correction and reinforcement first, in-shop with certified welding, and only then do the cosmetic panel and refinish. That order costs a day up front and saves a repeat visit.

Rear underside and valance contact damage

Driveway crowns, dock approaches, and older commercial lot transitions catch the rear underside. The valance tears, the hitch receiver crushes, and repeated contact eventually distorts the last crossmember, which is the part nobody looks at.

Rear aperture opening from cantilever load

Loaded overhang plus freeway impact loading works the rear opening out of square over time. The symptom is doors that will not meet, but the cause is structural, and correcting the doors alone puts the same complaint back in a month.

Tail swing corner strikes

The rear corner travels a wider arc than the driver anticipates in tight lots and alley turns. It hits poles, gate posts, and parked equipment, and the damage runs from the quarter panel into the door aperture almost every time.

Floor rail cracking at the last crossmember

Fatigue cracks initiate where the floor rail terminates at the rear crossmember, which is the maximum bending moment location on a loaded overhang. They are invisible from inside the van and only show once the underside is cleaned to bare.

Extended sidewall panel bulging from long-span racking

Shelving on the longer sidewall has fewer support points per foot of load. The uprights work loose, the load moves outboard, and the panel between mount points bulges outward with no exterior impact involved.

What does rear structure repair cost on an extended van?

Valance and bumper replacement with refinish runs $1,200 to $3,200. Add crossmember correction and certified welding and you are at $3,000 to $8,500. Rear aperture correction with door and striker work adds $1,800 to $5,000. All body, paint, and structural labor is $210 per hour plus materials, with a 50 percent deposit at authorization above $2,000.

My rear doors will not meet anymore. Is that a hinge issue?

On an extended van, usually not. Long loaded overhang works the rear opening out of square, and the doors are just reporting it. We measure the aperture against its designed geometry before touching a hinge. If it is out, we correct the structure first. Replacing hinges on a distorted aperture is the most common wasted repair we see on these.

How long is the van out of service?

Cosmetic rear panel and refinish is four to seven working days. Structural correction with welding and reinforcement runs two to three weeks including cure and reassembly. If the van carries racking that has to come out for access, add a day each way. We give a firm schedule after disassembly rather than at intake.

Can you reinforce the rear so this stops happening?

Yes, and on a van that has already cracked once we recommend it. We gusset and reinforce at the rail termination rather than simply restoring the original geometry, because the original design is what failed under the load this van actually carries. That is fabrication work, priced separately from the collision repair, and we itemize it clearly for your carrier.

Do you also service the hitch on these?

We fabricate and install hitch receivers and run the wiring. On extended vans a crushed receiver is common because it is the lowest point at the rear. We do not do engine, drivetrain, or DOT inspection work. Body, structural, equipment install, and refinish only, all at the Yorba Linda facility.
