The short answer

Washboard is what breaks overland rigs, not rocks. Sustained corrugation on a Baja or Death Valley road puts a resonant load into every bracket, weld and rack foot you bolted on, and the failures appear at the mounts rather than where the impact was. We repair the damage, then reinforce the mount so the next trip does not reproduce it.

What we see from this customer

Corrugation is a frequency problem. A hundred miles of washboard out past Ocotillo Wells, or the road to Racetrack Playa, cycles every bolted joint on the rig thousands of times an hour. Rack feet elongate their holes. A rear bumper carrying a spare, a jerry can and a swing-out finds the weld at its frame mount and cracks it. Cabinet screws back out of their inserts. The rig looks fine parked in the driveway, and the failures only show themselves when you load it again.

Rock strikes and undercarriage damage are the other half. We see torn wheel well liners, punctured skid plates, holed lower sidewalls on truck campers, and bent frame outriggers where a rig came down hard on a ledge. The important part is that the visible damage is where the rock hit, and the structural damage is wherever the load path ended, which on a laminated camper body is frequently several feet away at a corner. We look at both before writing anything down.

Aftermarket gear changes the load path the vehicle was designed for. A roof rack, a rooftop tent, two hundred pounds of water aft of the axle, drawers, a fridge and a bumper carrier all move mass to places the factory never planned for. When we repair a cracked mount we gusset or reinforce for the load the rig actually carries now, not the load the engineer assumed. Certified welding on steel and aluminum is done in the shop, to different procedures, because aluminum welded like steel cracks at the heat-affected zone.

What you are worried about, and the answer

Concern 01

I came back from Baja with the rear bumper carrier cracked at the frame mount.

That mount failed because the original design carried the load through a single plane. We grind the crack out, correct the joint preparation, and gusset it so load spreads into the frame rail instead of concentrating at one weld toe. Certified welding is done in the shop and never subcontracted.

Concern 02

A rock holed the lower sidewall of my camper and I do not know how far the damage traveled.

On a laminated camper body the impact point and the damage extent are two different things. We tap test and rake light across the whole panel, then meter for moisture. The separated area routinely runs three to five times the size of what the owner pointed at.

Concern 03

My roof rack feet have wallowed out their holes after one season of washboard roads.

Elongated fastener holes mean the rack was fastened into a rib that was never designed to carry that load in that direction. We repair the holes, then move to a spread mount or a backing plate so corrugation load goes into structure rather than into sheet metal.

Concern 04

I added a rooftop tent, water tanks and drawers, and now something is flexing that never used to.

Tell us what the rig weighs loaded, including water, and where that weight sits. We reinforce for the actual load path, not the factory assumption. Structural welding and fabrication runs $750 to $20,000 and up, or 5 to 80 plus hours at $210 per hour plus materials.

Concern 05

My insurer is calling this off-road wear rather than a covered event.

Sudden impact damage from a rock strike or a ledge is a different finding than progressive fatigue, and both usually exist on the same rig. We photograph and separate them on the estimate. That separation is normally what gets the claimable portion approved instead of the whole file denied.

Concern 06

A previous weld repair on my bumper mount cracked again in exactly the same place.

A repeat crack in the same place means the original repair restored the condition that failed. Most weld failures are preparation failures. We grind the old weld out entirely, prepare and fit the joint correctly, weld to the procedure for that base metal, then reinforce so the load is carried differently.

Frequently asked questions

Can you build a custom bumper, rack or skid plate?

Yes. Custom bumpers, racks, carriers, skid plates, sliders and equipment mounts are fabricated in the shop, and you see the design and the price before we cut stock. Steel and aluminum are welded to different procedures, and we identify the base metal first, because aluminum structure welded with a steel mindset cracks at the heat-affected zone inside a year. All fabrication happens at our Yorba Linda facility.

Why do my mounts keep cracking when I have not hit anything?

Sustained washboard is a fatigue load, not an impact load. It cycles a joint thousands of times an hour at a frequency the mount was never designed around, and the crack starts at the weld toe or the bolt hole where stress concentrates. Adding weight above or behind the axle makes it worse. The fix is spreading the load, not welding it back the same way.

Will insurance pay for damage from a dirt road?

A discrete event such as a rock strike, a rollover, or coming down hard on a ledge is generally claimable. Cumulative fatigue from thousands of miles of corrugation generally is not, because carriers treat it as wear. Most rigs that come in after a long trip carry both, so we document them as separate findings rather than one lump line.

Do you work on truck campers and expedition bodies, not just vans?

Yes. Truck campers, flatbed camper bodies, expedition boxes, toy haulers and van conversions all come through. The construction differs, so the assessment differs. A composite expedition box fails at bonded joints, a truck camper fails at its lower sidewall and jack mounts, and a van fails at its roof penetrations. We start by identifying what the body actually is, so tell us the make and the construction method when you call.

Can you fix corrosion under all the gear I bolted on?

Yes, and it is more common than owners expect. Every bracket you added is a place where coating was drilled through and dissimilar metals were put in contact, and salt from a coastal run or a beach camp accelerates it. We strip to sound metal, treat, coat, and isolate the fasteners so the same joint does not bloom again next season.
