What Causes RV Delamination and How It Gets Repaired

The short answer
Delamination is adhesive bond failure inside a sandwich panel, and it has two causes in Southern California: water destroying the bond from behind, or heat softening the adhesive directly. Repair runs $1,500 to $20,000 and up, or 10 to 100 plus hours at $210 per hour, depending on how far the separation traveled.

The Wall Is a Sandwich, and Delamination Is One Layer Letting Go
Going from outside in, a laminated sidewall is gelcoat, then a thin fiberglass skin, then adhesive, then a substrate that is usually luan plywood, then foam block or aluminum framing, then the interior panel. The whole assembly is bonded under pressure at the factory and its stiffness comes from the bond, not from any single layer. A quarter inch of luan is floppy on its own. Bonded to a skin it becomes a structural panel.
Delamination is the failure of one of those adhesive interfaces, most often skin to substrate. Once it opens anywhere, the edge of the separated area becomes a stress concentration, and every heat cycle and every mile of freeway flex works on that edge. This is why delamination never stays the size you first noticed it. It peels outward from its own perimeter, and it accelerates.
That mechanism also explains why an apparently minor bubble is worth attention. The bubble is not the problem. The perimeter of the bubble is the problem, and it is doing work every day the unit sits in the sun.

Water Driven Versus Heat Driven
Water gets in through a failed seal at a window corner, a roof penetration, a slide opening, or the lower seam, reaches the substrate, and destroys the bond from behind. The luan swells, loses fiber strength, and stops holding the adhesive. This is the version most owners assume they have and it is the version that comes with an insurance question attached, because whether the entry was sudden or gradual decides coverage.
Heat is the other mechanism and it needs no water at all. The adhesives used in laminated panels have a service temperature, and a dark sidewall or a roof in direct sun in the Coachella Valley exceeds it routinely in July and August. Sustained exposure softens the bond, and the differential expansion between a fiberglass skin and a wood substrate does the rest. Nothing leaked. The wall simply came apart from the inside.
Telling them apart is a metering question, and it is the first thing done, because the answer determines both the repair method and whether there is a claim at all.

The Low Desert Case That Surprises Adjusters
Units that live in Palm Desert, Indio, Palm Springs and the rest of the Coachella Valley produce delamination with completely dry substrate, and this reliably surprises both owners and adjusters. An adjuster trained on water losses opens the file looking for an entry point, finds none, and concludes the owner must be hiding a leak. The correct finding is that there never was one, and the moisture readings prove it.
The pattern is recognizable once you have seen it. Heat-driven separation tends to start on the sun-facing side, high on the wall or across the roof, in broad shallow areas rather than concentrated near a seal. The substrate is dry and intact. There is no staining on the interior panel. Frequently the gelcoat in the same area is chalked and the graphics edges have lifted, because the same exposure that killed the bond killed the finish.
Whether that is covered is a policy question and often the answer is no, since sun exposure is a gradually operating cause. Knowing that early saves months. What it does change is prevention: covered storage and a reflective roof coating slow the process substantially, and they are cheap next to a sidewall.

Mapping the Real Extent With Tap Testing and Raking Light
Owners point at a bubble. The separated area is routinely three to five times larger than what they pointed at, and finding the actual boundary is the first real work on the job. Two methods do it. Tap testing across the whole panel produces a sharp bright sound over bonded areas and a dull hollow sound over separated ones, and the transition line is audible well before it is visible. Raking light across the wall at a low angle shows the shallow waviness that a bonded panel does not have.
The boundary gets marked in tape as it is found, and what emerges is usually an irregular shape running toward a seam, a window corner, or a slide opening. That shape is diagnostic on its own. Separation that runs uphill toward a roof line points to water. Separation that spreads laterally across a sun-facing wall points to heat.
Every repair decision downstream depends on this map being right. Re-bonding to a boundary that was guessed at leaves separated panel outside the repair, and that perimeter starts peeling into the fresh work within a season.

Three Repair Methods and When Each One Actually Holds
Injection with vacuum re-bond is the least invasive. Resin is introduced through small ports into the separated cavity and vacuum pressure pulls the skin back down while it cures. It works on small contained areas with a substrate that is still sound, and on the right candidate it is an excellent repair. It is also the method most often sold on the wrong candidate, because it is cheap and the customer wants it to be enough.
Skin removal with substrate replacement is what soft luan requires. Once the substrate has swelled or gone to pulp, there is nothing for injected resin to bond to and the repair will release. The skin comes off, the failed substrate is cut out and replaced, framing and foam are repaired, and the panel is re-laminated. Full panel replacement is the third option and becomes the economic choice when separation covers most of a bay or crosses a slide opening.

Correcting the Source, or Doing the Job Twice
On a water-driven case the seal that let the water in is part of the repair, not a separate line item you get quoted later. Rebuilding a wall and leaving the window corner that fed it produces a certain repeat, and the repeat arrives faster than the original failure did because the new bond has not had years to establish before it gets wet.
On a heat-driven case there is no seal to fix, so source correction means exposure management. That is shade structure or covered storage, a reflective roof coating that cuts surface temperature meaningfully, and keeping graphics and gelcoat maintained so the surface reflects rather than absorbs. None of it reverses what has separated. All of it slows what has not.
We also correct anything found behind the skin while the wall is open, because that access is expensive and it does not come back. Corroded framing, a crushed foam block, or a wiring run chafing on a stud all get addressed while it is possible to reach them.

What It Costs and What Drives the Number
Delamination repair runs $1,500 to $20,000 and up, which is 10 to 100 plus hours at $210 per hour plus materials. A single contained bubble on a plain white sidewall, injected and refinished, sits near the bottom. A full sidewall with failed substrate, a slide opening in the middle of the area, and a multi-color graphics scheme that has to be reproduced sits at the top.
The variable that surprises owners most is paint, not structure. Most factory graphics schemes older than a few years are discontinued as decals, so reproducing them means masking and spraying multiple colors, which regularly exceeds the hours spent on the actual laminate work. Paint supplies add $55 per paint hour on top of labor. Body supplies run $5 per body hour, hazmat is a flat $45, and sales tax is 7.75 percent.
Jobs over $2,000 carry a 50 percent deposit with an additional 25 percent at parts arrival, and card payments over $1,000 carry a 3.5 percent surcharge.
