Box Truck Collision Repair: What Fleet Managers Should Expect

The short answer
A cargo box is five structures bolted together: a hardwood or composite floor, steel or aluminum posts and rails, skin panels, a roof, and a rear frame carrying the door and the lift gate. A dock strike usually damages the rear frame, and until that frame is square again neither the roll-up door nor the gate will work right.

What a Cargo Box Is Actually Made Of
The body on a box truck is an assembly, and the parts of it fail independently. Underneath is a laminated hardwood or composite floor sitting on steel crossmembers, which is what carries the payload and what a pallet jack beats on daily. Around the sides are vertical posts, usually steel or extruded aluminum, tied together by top and bottom rails. Skin is either riveted aluminum sheet on a post-and-rail frame or a bonded fiberglass reinforced panel with no visible fasteners.
At the back is the rear frame, and it deserves its own name because it does its own job. It is a heavy rectangular structure that ties the two side walls and the roof together, carries the door hardware and the door track, provides the mounting for a lift gate, and takes every impact the vehicle receives while backing. On most bodies it is the single stiffest component and also the one most likely to be damaged.
Repair planning starts with sorting the damage into those categories, because each one has a different parts source, a different lead time, and a different labor path. A fleet manager who can describe damage in these terms gets a faster and more accurate answer on the phone.
- Floor: laminated hardwood or composite decking over steel crossmembers
- Sides: vertical posts and top and bottom rails, steel or extruded aluminum
- Skin: riveted aluminum sheet, or bonded fiberglass reinforced panel
- Roof: a thin translucent or aluminum panel with a bow structure, damaged by clearance strikes
- Rear frame: the door header, side jambs, and threshold that carry the door and the gate
- Rub rails and corner posts: sacrificial protection that is frequently already destroyed

The Dock Strike and Why Rear Frame Squareness Is the Whole Job
The most common damage event on a box truck is backing into a dock, a bollard, or the corner of another trailer. The energy goes straight into the rear frame, and because that frame is stiff, it distributes the load into the side walls and the roof rather than crumpling locally. The visible result may be a scuffed threshold and a slightly bowed corner post. The actual result is a rear opening that is no longer a rectangle.
Everything at the back of that truck references the rear opening. A roll-up door runs in tracks fastened to the side jambs, and it only rolls smoothly if those tracks are parallel and plumb. A swing door needs its hinge line and its latch line to stay in the same plane. A lift gate bolts to the frame and depends on that frame to hold the platform level and to react the load without twisting. Out of square by half an inch across the opening and all three of those stop working correctly.
So we measure the opening diagonally before quoting anything at the back of a box. If the diagonals do not match, the frame gets corrected first and the door and gate hardware get addressed afterward. Reversing that order means replacing door panels that were never actually bent, then watching the new ones bind exactly like the old ones.

Roll-Up Door Tracks, Panels and Springs
A roll-up door is a set of horizontal slat panels hinged together, running on rollers in a track, counterbalanced by a torsion spring in the header. When a driver reports that the door is heavy or that it stops partway, the fault is one of four things, and they are not equally expensive. A bent track, a damaged or missing roller, a bent slat, or a spring that has lost tension. Only one of them requires new door panels.
Slats are individually replaceable on most doors, which fleets are frequently surprised to hear. A single bottom slat crushed by a forklift comes out and a new one goes in without touching the rest of the door. Tracks straighten or replace as a pair. Torsion springs get retensioned or replaced, and they store enough energy to be genuinely dangerous, which is why they get handled with the correct winding bars and not with a screwdriver.
What none of that fixes is a bowed jamb. If the track is fastened to a jamb that has moved, the track will be out of plumb no matter how many times it is straightened, and the door will keep binding at the same height.

Corner Posts, Rub Rails and the Damage Nobody Reports
Rub rails and corner posts are designed to be consumed. They stand proud of the body specifically so that a dock bumper, a gate post, or a wall contacts them first. On a fleet that runs urban routes through Anaheim, Santa Ana, and the Long Beach industrial corridor, they get consumed steadily and nobody files a report about it, because each individual contact seems too minor to mention.
The problem is cumulative. Once a rub rail is torn loose or a corner post is crushed inward, the next contact reaches the skin and the post structure behind it, and that is a real repair rather than a bolt-on replacement. On aluminum-skinned bodies a torn rub rail also opens a water path down the inside of the side wall, which finds the floor edge and starts rotting decking from the perimeter inward.
Include rub rail and corner post condition in whatever periodic walk-around your fleet already does. Replacing an extruded rub rail section is inexpensive and fast. Replacing a post, two skin panels, and a strip of rotted floor decking is neither.

Cab Damage and Box Damage Are Two Different Repairs on One Invoice
It is worth understanding that a box truck is two vehicles in a trench coat. The cab and chassis came from a chassis manufacturer with its own parts network, its own paint codes, and its own collision repair procedures, including high-strength steel specifications and ADAS calibration requirements on newer units. The body came from an entirely different manufacturer, frequently with a serial number plate inside the door jamb that most fleets have never looked at.
This matters for parts, for paint, and for scheduling. A cab fender is usually available quickly through chassis parts channels. A body manufacturer rub rail extrusion or a specific rear frame section may ship freight on a two to four week lead. When an incident damages both, the job runs at the speed of the slower parts stream, and it is worth asking which stream that is on day one rather than assuming the whole repair moves together.
It matters for color as well. Cab paint has a code. Body color on a white box is not automatically the same white as the cab, and matching one to the other requires a reading off the actual panel plus sprayout verification.

DOT Reflective Tape and Conspicuity Marking
Any repair that replaces skin panels, a rear frame section, or a rub rail destroys the conspicuity marking on that area, and it has to go back. Federal conspicuity requirements govern the pattern, the placement, and the grade of retroreflective sheeting on the sides and rear of a commercial body, and a truck that leaves a shop with a repaired rear frame and no rear marking is a violation waiting to be written at the next inspection.
We install and replace DOT reflective tape and conspicuity marking as part of body repair. The practical points are that the sheeting has to go onto a fully cured, clean surface or it will lift at the edges within a season, and that mixing grades or colors across a fleet looks careless and invites attention. Tell us the grade and pattern your fleet standardizes on and we will match it across every unit.
To be clear about scope: we do the marking, not the inspection. We do not perform DOT inspections, and we do not do engine, drivetrain, or transmission work. Brake, axle, bearing, and suspension work on the trailer and van side is in scope.
- Full-length lower rail marking on both sides of the body
- Rear marking across the lower rear, plus the upper rear corner marking
- Replacement of tape sections damaged, painted over or removed during panel repair
- Correct alternating pattern applied to a clean, properly prepared surface
- Reapplication after any panel replacement, since new panels arrive unmarked
- Coordination with fleet graphics so marking and livery do not conflict on one panel

Lift Gate Alignment After Rear Frame Work
A lift gate is bolted to the rear frame and reacts its entire load through it. That means two things after a collision. First, any rear frame correction changes the gate mounting geometry and the gate has to be realigned and re-shimmed afterward, not before. Second, a gate that was already installed on a frame that had been quietly bent for months has been loading unevenly the whole time, and its own structure may have taken a set you inherit as part of the repair.
Symptoms of a gate on a compromised frame are consistent: the platform sits level empty and tilts under load, the platform does not close flush against the frame, one lift cylinder leads the other through the travel, or the gate binds at the same point every cycle. All of those get chased as hydraulic faults by drivers and mechanics, and none of them are hydraulic.
After frame correction, the gate gets remounted, aligned, and cycle tested under representative load before the truck goes back to you. Testing it empty proves nothing, because empty is the condition in which a misaligned gate behaves best.

Reproducing Fleet Graphics on a Replaced Panel
Replacing a skin panel destroys whatever graphics crossed it, and matching the reproduction to the surrounding twelve year old panels is the part that takes the time. Vinyl that has been in Riverside or Fontana sun for a decade has shifted in color and lost gloss. A new decal cut from the original file will be visibly brighter than its neighbors, which on a branded fleet looks worse than the damage did.
There are two honest paths. Reproduce the graphic and accept the mismatch, which is cheapest and sometimes fine on a working truck. Or refinish and re-graphic the full side so the panel boundary disappears, which costs more hours but leaves a unit that looks like the rest of the fleet. We price both and let you decide per unit, since the answer is usually different for a lead truck than for a spare.

Frequently asked questions
How long is a box truck out for a rear frame repair?
Typically three to six weeks. Measurement and correction of the frame is usually one to two weeks of actual work. What extends it is parts lead time on body manufacturer components, which commonly ship freight on a two to four week cycle, plus gate realignment and refinish cure time afterward. Sending photographs and the body serial number the day of the incident so parts get ordered early is the biggest single lever.
Can you replace just one skin panel instead of the whole side?
On riveted aluminum construction, yes, panel by panel is normal. On a bonded fiberglass reinforced panel body, the panel sections are much larger and the seams are structural, so the replaceable unit is bigger and the decision is less flexible. Either way the visible constraint is usually finish rather than structure, because a new panel next to sun-faded neighbors will show unless the side gets refinished.
Do you replace DOT conspicuity tape after a repair?
Yes. Reflective tape and conspicuity marking are installed and replaced here as part of body repair, matched to whatever grade and pattern your fleet standardizes on. It goes onto fully cured, cleaned surfaces so it does not lift at the edges. What we do not do is DOT inspections. That is a separate service you will need to arrange with another provider.
The roll-up door binds after a dock hit. Is that the door or the frame?
Measure the rear opening diagonally before spending anything on the door. If the diagonals differ, the jambs have moved and the tracks cannot be plumb, which means a new door will bind exactly like the old one. If the diagonals match, then it is a bent track, a failed roller, a damaged slat, or a spring that has lost tension, and all four are relatively inexpensive.
Do you repair the floor in a cargo box?
Yes. Laminated hardwood and composite decking gets replaced in sections or in full, along with the steel crossmembers underneath when corrosion has reached them. The most common cause we see is not impact but water entering at a torn rub rail or a failed side seam and rotting the decking inward from the perimeter, which means the seam gets corrected as part of the same job.
